Album Info:NJ TRANSIT replaced four bridges in the City of Plainfield from 2006 to 2009. This album will document the process of replacing railroad bridges--while trains are still running over them!! All four railroad bridges were constructed by the Central Railroad of New Jersey (CNJ) and were fabricated by the McClintic Marshall Steel Company in 1908. The bridges were erected on the existing abutments that were dated from circa 1873. The bridges are potentially eligible for listing on the National Register of Historic Places as a contributing resource to the Central Railroad of New Jersey Main Line Corridor.

For Starters...
Title:  For Starters...
Description:  Looking West on the former CNJ Main Line, this is how the railroad looked before construction started in the Fall of 2006. You're looking at the bridge over Madison Avenue. Note the 'empty' northern Bay on this bridge-there is a similar Bay on the South side. This route was a 4-track main line and has been downsized to 2 tracks at this location--and there lies the key to the replacement plan.

Floor Beams
Title:  Floor Beams
Description:  Interior bays on all four bridges are due to be replaced. These are floor beams supporting the bridge deck, and they are in turn connected to the through girders which carry the load to the abutments. Everything visible here will be replaced with new steel.

The First Track Swing
Title:  The First Track Swing
Description:  The first "track swing" is in place. "Track Swing" is a term used by the railroad when an existing track is re-routed to allow maintenence on the existing roadbed or structure. Here, Track 2 (the Southernmost track) has been 'swung' to Bay 4, which was empty after the railroad downsized in the 1970's. Bay 4 is hosting trains again for the first time in more than 40 years as part of the construction.

Description:  The Northernmost Bays, #1 and #2, are both ready for work to begin. After the track swing to the South, #1 track is in Bay #3, and #2 Track is in Bay #4. Note the temporarily relocated C&S cables on the North Girder to allow for removal of Bay 1, as well as the clean-cut in what was Track #1!

Title:  Can't Forget the Utilities!
Description:  Most railroad bridges in America now also carry various utility lines in additon to the tracks. On these bridges, there are the railroad communications and signal code lines, as well as fiber-optic cables and empty spare ducts. All of these must be temporarily relocated to a free-standing structure during replacement. In this case, it's a steel beam designed to support the weight of the cables, visible to the left of the girder G1.

Description:  100 years of hard-core, heavy-duty mainline use leaves G2 looking like this. Think of the millions of tons of anthracite coal, Pennsylvania lumber, New Jersey produce and manufactured goods, and the millions of commuters, travelers, and hopeful immigrants that have passed over this structure. It's a metaphor of American history. She's lived a good life, and now it's time for the new structure to take its place.

A tired G1
Title:  A tired G1
Description:  The original G1, the Northermost girder, after clearing, and awaiting restoration. State Historical requirements dictate that the railroad restore the exterior girders (G1 & G5) so this girder will be removed, rebuilt, and reinstalled to carry the next century of New Jersey Travelers. Note the triangular knee braces. These are structural elements that keep the girders in perfect vertical alignment so that they attain their greatest strength.

Pile Driving!
Title:  Pile Driving!
Description:  In order to retain active train traffic adjacent to the bays of the bridge where abutment rehabilitation is needed, sheeting must be driven. This is accomplished using 30-foot long, 14-inch deep, 1-1/2 ton steel beams, and 1-inch-thick steel plates between the beams. The crane is attached to a vibratory hammer--a 3500-pound vibrating weight that literally shakes the pile into the ground.

The backwall (visible in the extreme bottom center of the photo) is located on top of the abutment and protects the end of the bridge from ballast and soil erosion. Rivet Removal
Title:  Rivet Removal
Description:  Before bolts, steel fabricators and erectors used rivets to build structural steel members. In order to remove and refurbish G1 and its sidewalk girders, they must be separated--and the first step in that separation is to remove all 24 rivets (12 on each side of the girder) that hold the sidewalk girders to the main girder. The girder is white after lead abatement and priming ahead of shipment to the steel shop for repairs.

New Column Tops

Description:  Newly fabricated column extensions have been delivered primed and pre-assembled from the steel fabricator. These will be bolted in place atop the repaired columns, effectively raising the finished height of the structure by approximately 2 feet. This reduces the risk of tall vehicles hitting the bridge when passing beneath, and also allows for less ballast weight on the bridge as less ballast is required between the bridge itself and the track.

Extended Column

Description:  This column at Central Avenue has been extended with a new top. Note the 'button head' bolts to give the appearance of the old rivet heads, along with a new top flange angle on the beam, and the new curved piece atop the beam (lovingly dubbed 'pork chops' by the workers).

Abutment Work
Title:  Abutment Work
Description:  The top course of abutment stone is being removed and stored so that the wingwalls can have a level added to them. The gap here will be the location for a concrete pour that will function as a new bearing area for the girders. The concrete will be formed using a special casting liner designed for this job that creates the look of the old stones. The grey concrete, once cured, will be stained and sealed to match the stone around it.

Description:  After a thorough cleaning, the original color of the abutment stones comes through. All the remaining stones will also be cleaned, and the new concrete faux stone will be stained to match the original for a seamless appearance.

Rebar

Description:  Once the first course of stones is removed on the abutment and the backwall is demolished, galvanized reinforcing studs are drilled and grouted 12 inches into the remaining walls. These steel rods will be the anchors for the reinforcing bar cage that will eventually be in the new concrete abutment top. The florescent caps are to prevent people from injuring themselves if they were to slip and fall on the exposed rebar ends.

Abutment Pour

Description:  The contractor has poured the new top portion of the abutment and removed the formwork, revealing the look and texture of the new concrete 'stones' at New Street. This concrete will be architecturally stained to match the surrounding stones after all pours are complete. The remaining rebar will be used to reinforce the final pour for the backwall.

Title:  Damp-Proofing
Description:  Thick, black tar is used for damp-proofing the back of the newly-poured concrete backwalls. It is applied ahead of the 'lifts' of backfill used to bring the roadbed back to grade after completion of the backwalls. Lifts are one-foot deep dumps of backfill material, compacted using a mechanical compactor ahead of the next lift (marked by the orange lines on the backwall).

Waterproofing & Ballast Mat

Description:  A photographic study in contrast, the blue waterproofing (bottom) is sprayed on as a 2-part liquid primer/finisher and once cured is a thick, tough skin protecting the steel beneath. To protect the new waterproofing from the ballast, a tough rubberized mat (top) is laid atop the cured waterproofing before the bridge is covered with ballast.

Description:  Central Ave Bay 1 is finally ready for ballast as workers put the finishing touches on the ballast mat. Note how it is tucked into the steel caps on each girder. To the left is refurbished girder #1, to the right is new Girder #2. Pretty similar, right? And-no worries-that the paint will be touched up as needed before work is complete.
